A vest can carry an appropriate certification and still leave a wearer with avoidable gaps if the cut, size and adjustment are wrong. For security managers and safety buyers, knowing how to compare stab vest coverage means looking beyond a product photo or a single size chart. The practical question is whether the protective panels cover the areas exposed during the movements staff make on shift.
Coverage is not simply about choosing the largest vest available. A longer or wider garment can become a liability if it rides up while seated, catches on equipment, prevents a natural reach or is so uncomfortable that personnel loosen it. The right result is meaningful protected area that remains correctly positioned through a full operational shift.
Start with the protective panel, not the outer garment
The outer carrier can make two vests appear similar even when the protective panels inside are substantially different. Compare the dimensions and shape of the certified protective section itself. Ask where the panel begins at the upper chest, how far it extends down the torso, how much of the back it covers, and whether side protection is included.
A vest may have fabric extending well beyond the protected material. Pockets, radio loops, adjustment straps and carrier fabric are useful features, but they do not add stab or slash resistance. Procurement decisions should be based on the documented protected area, not the apparent size of the garment.
This distinction matters particularly for overt operational vests. A broad carrier can create the impression of wraparound protection while leaving the side torso more exposed than expected. Compare front, back and side coverage separately
A useful coverage review treats the front, back and sides as separate zones. The front panel should provide practical coverage across the chest and abdomen without digging into the throat when sitting or bending. The back panel should remain low enough to cover the lower torso without forcing upward movement when staff sit in a patrol vehicle, at a control desk or in a hospital security office.
Side coverage deserves particular scrutiny. Many edged-weapon incidents are dynamic, and personnel do not always face a threat square-on. When a guard turns to guide someone from a venue, bends to assist a patient, works through a crowd or reaches across a counter, the side of the torso may be exposed.
Some designs provide overlapping side panels or extended wraparound coverage. Others rely on adjustment straps between front and back sections, leaving a more open side profile. Neither approach is automatically right for every role. More wraparound coverage can increase confidence in higher-risk settings, but it must still allow walking, vehicle use, radio access and safe manual tasks. The key is to identify the gap created when the wearer twists, reaches or raises an arm.
Check panel overlap at the sides
If a vest uses overlapping panels, assess the overlap while the wearer is standing naturally and while moving. A static fitting in front of a mirror is not enough. The panels can separate when the wearer reaches overhead, turns at the waist or bends to pick up equipment.
The overlap should remain meaningful rather than becoming a narrow edge-to-edge meeting point. Conversely, excessive overlap can create bulk and heat build-up, especially for teams working outdoors, in retail centres or in crowded indoor environments. The lower front edge should cover the intended abdominal area without riding into the wearer when seated. Adjustment is not a minor comfort feature. It controls panel position. Check that straps allow the vest to be secured close to the body without over-tightening, and that they remain stable throughout a shift. A loose vest can swing or migrate, while an over-tight vest can restrict breathing and encourage staff to remove it at the first opportunity.
For institutional orders, conduct fittings across the actual wearer group before committing to a fleet purchase. This is especially relevant where staff have different roles, uniforms or equipment loads. Test coverage in real working positions
The most reliable way to compare stab vest coverage is to conduct a controlled wear assessment based on the role. Have each wearer stand, sit, walk briskly, climb stairs, bend, reach forward, reach overhead, turn from side to side and enter and exit a vehicle. Observe where the panels sit at each stage.
During this assessment, look for exposed gaps between front and back protection, upward riding at the waist, pressure at the throat, interference with duty equipment and panel edges that dig into the ribs. Ask the wearer whether they can breathe freely, check over both shoulders and perform normal communication and restraint-related movements in line with their training and workplace procedures.
Do not treat comfort as separate from protection. If a vest is hot, heavy, restrictive or poorly balanced, staff may wear it loose, alter the adjustment or leave it in a locker. Consistent use is part of an effective PPE programme. Coverage that looks strong on a specification sheet but is not worn correctly offers limited value in the field.
Compare coverage alongside certified performance
Coverage and certified resistance are both required. A large panel without verified stab and slash performance does not meet the same standard as a properly tested protective solution. Equally, an appropriately certified panel that is too small, poorly fitted or unstable on the wearer may not address foreseeable workplace risk.
When comparing products, request clear documentation of the relevant certification and confirm what has been tested. Panel area can be useful, but it does not tell the full story. Two panels with a similar stated area can cover the torso differently because of their shape. A wider panel may provide better side wrap, while a longer panel may offer more lower-torso coverage. A panel with aggressive contours may improve comfort around the arms but reduce the protected zone during certain movements.
Consider the wearer’s likely exposure. Hospital security teams may need comfortable coverage for long shifts involving walking, sitting and rapid movement through corridors. Nightlife and retail-centre teams may prioritise movement through dense crowds, while corrections or transport settings may place greater emphasis on reliable wraparound coverage.
There is no universal “best” coverage pattern. There is a best-supported decision for a defined risk profile, role and workforce.
Build coverage checks into your PPE process
For a defensible purchasing process, record the vest sizes trialled, the wearer feedback, the movement tests completed and the certification documents reviewed.
